Got to be a head gasket or a base gasket not seated correctly/torqued correctly, I would say.

Bit of a bugger that one. I guess the exhaust is off at the moment? If you fill the radiator, does the water litterally gush out of the exhaust?

Probably going to cost you about £15-20 in gaskets, but never mind.

Really closely inspect the barrel for any signs of cracks while it's all apart.

A light smear of liquid gasket on the each side of the base gasket won't hurt (well, until you need to get it off next time!!), but make sure the head gasket is used "dry" only.

If you wanted to be certain about the mating surfaces you could lap the head and barrel on a sheet of glass, but it's very rare that they are deformed.
